What is the limit of men we can have on a batlefield? Would it be possible to have a napoleonic scale battle? 300,000 men including both sides with a ratio of 10 to 1. Meaning 30,000 actual men on the battlefield without crashes with today's PCs?

Are you talking about waterloo? That would be cool I've always wanted to play a large version of waterloo than the imperial glory sized version.

Depends on how pretty you want your battlefield. The GB historical maps are highly detailed and accurate. This means a lot of terrain sprites with resulting load. We are still finding things to make the game perform better so things are not firm.
Based on where we are now, you *probably* could have 30K troop sprites on a battlefield with a playable frame rate. This would be affected by the level of detail on the map, number of uniform types, option settings within the game, and performance of your system.

Well with most players switching to quad cores it should be pretty feasible to manage all that with these beasts no?

Writing programs to work with multi-core systems is a fundamental shift and adds significant complexity. You can't just code for 4 core, you have to cover one, flavors of 2 and (so far) 4 cores. We will need to make the shift at some point, but it is not a small task at all.
